I suggest you don't buy a big-name brand of intake - it'll save you money and you'll see no difference in performance, except that your dick might not be as big. You could do a CAI for less than $200 like I did here on my EH for $175. I bought a $70 APC SRI and then spent $105 on extra pipe/connectors/clamps to make my own setup.

As for the headers and cat-back I'd go for 2" because to go bigger would compromise your low-end power a bit too much. Since it's a D and you're on a budget IMO I reckon just pick up a nice looking set of headers from Ebay of a company like N*Power or something. Any set of after market headers will be superior to stock on a D series.

Cat and cat-back, just go to an exhaust shop and get a 2" mandrel bent custom made.

dont bother with mandrel bending of a system for this car, there will be no gains (apart from the increase it will cost) a custom press bent system out of carbon steel will prob take upto 3-4hrs to kick up and install with the headers

a good cat back will cost upwards of 350 now adays

but if you get the n*power headers most shops will likely to add a s/s flexijoint to the cat as having it that stiff isnt good for the bushings of the system

intake wise, look for piping that's 3" in diametre, good kits on ebay to use to custom with

Do you think it would be worthwhile going larger than 2" for a press-bent (IE 2.25"), since 2" mandrel is generally best for 1.6 SOHC?

And have you used N*Power headers before? Are they a bit too tight to fit on?
How about N*Power cats?

2" press bent otherwise drone would be another factor you don't want

my advice don't use the s/s bolts the n*power headers come with, use cs ones for ease of removal if you need to attend to a leaking sump gasket for example

their design is does come very close to the inner driveshaft boot on the passenger side, I would recommend to get some header wrap for at least the 2-1 section so the heat doesnt fatigue the boot

I would use a s/s cat, haven't had the chance to use anything other than the 32gtr s/s cat I have atm, good flow :)

How much do you reckon it'd cost for a 2" press bent cat-back, custom made from an exhaust shop? For EH sedan.

I'd check myself but I'm kinda in Europe hehe.

Any help appreciated.

I paid $160 for bending and fitting on my sedan, 2.25" cat back with a resonator and i supplied a muffler

You don't really need a resonator though do you? Or does it just depend on how many DBs the exhaust makes?

Sorry but resonators are a bit of a blank spot in my brain. I know they reduce noise but I don't know about legalities attached to them etc.

The shop down the road I use would start at 350 for a cat back system.

You'd definately want a resonator, and not many shops if they valued their worksmanship would not fit one as the onus is on them to produce a system that meets or exceeds adr/epa law

i paid $110 about 6 months ago down here in melb for mild steel, press bent, 2.25' catback with me supplying the two mufflers, both magnaflow for my D17. wouldn't cost you that much more or less for your d16. if you want mandrel bends and stainless steel, it just quadruples the price for minimal gains or none at all. good luck mate!

the 350 was including 2" piping, a resonator, muffler and installation

omgosh, don't go 2.5" be the worst mistake ever, you'll hardly ever want to drive it again with the drone you will soon be expirencing daily

Yeah be careful with the size of a D-series SOHC. 2" FTW

ill go with 2.25 then?

I'm not too sure on the prices of piping in your area but when I made up my piping 2.25" was not a very commonly used size which was more expensive as opposed to the 2/2.5" size

ebay n*power 4-2-1 header > flexi joint > hi flo cat > 2" mild steel catback with hot dog resonator > Dc5-S muffler

that is a good setup for D series =)

Yep. An exhaust shop will have no problem making a 2.25" setup but 2" would provide a better torque curve for your take-offs :)
