How will they work as the cable type is a pull movement vs a hydro which is a push movement?

The Long Story and development

I'm in the process of an ED3 Sedan Build, and for the old Honda enthusiasts amongst us, you will know the EF'ED chassis only came equipped with cable actuated clutches, as does the DA Teg.

This poses a problem for anyone wanting to swap a B-series (such as myself) or any hydro gearbox into this body. With good condition cable gearboxes becoming rather difficult to find these days I started looking into what was available "off the shelf".

There are a range of options from adapters you fit onto your gear box, to mounts which modify the existing pedal to actuate an internal clutch master cylinder (CMC), to the cut and shut method from a hydro firewall.

All of which I was less than impressed with.

So after some brainstorming I came up with my solution, a 2 part sandwich adapter which mounts onto the firewall to create flat mounting faces for CMC and clutch pedal. I plan on mounting an S2k CMC as the reservoir is combined so easier to install and looks cleaner. Like so:

First step was taking a plaster impression of the firewall.

The plaster mould is 3d scanned to produce a mesh STL file.

Then the fun really began. Reverse engineering a surface that has no definitive form is relatively time consuming.

Once the surface is finished I imported into another software package and started work on the spacers.

To ensure part fitment, clearance, and to allow further mock-up of the pedal assembly I had the parts 3d printed. Depending on material choice this process can be relatively inexpensive and provide valuable assessment. This particular material is a Nylon SLS. So strong enough to serve as a relatively functional part.

There is about 20mm from the booster to edge of spacer. That's with DC2 booster

My solution will feel OEM, as I intend on using an OEM pedal (not from an EF/ED obviously). Also mounting the CMC inside the car is less than ideal with those other kits

It will be bolt on, but still requires holes to be drilled through your firewall.

Using the 3d printed part to mark hole positions, and center punched to start drilling.

No going back now!

You will notice the diagonal holes are elongated due to the shape of the firewall. The final touches are done by hand with a circular file.

Bit of an update, been working on the pedal. A few things to consider, achieving OEM pedal position is key whilst still ensuring full stroke of the CMC. Clearing the steering column is another one... Definitely useful having an ED as my daily for an easy reference point

and ready to go. When welding flat plate it helps to use some form of heat sink (aluminium) to draw the heat out of the material and reduce distortion

Managed to finish off most of the pedal detail yesterday, just need to paint the pedal box and the pedal too.

The final support section. I've added this piece as I had to chop the top of the pedal box off. All honda hydro clutch pedals I've come across always have an additional bolt running through the top of the pedal box into the chassis to help support the pedal. This is where this side support comes in, helps reduce the pedal box flexing and also distributes the force against the firewall more evenly.

The original dream to use the stock standard clutch pedal came to an end with still keeping OEM pedal position, basically it was impossible to mount the pedal assembly close enough to the brake pedal in its stock form.

I had a spare EG brake pedal lying about so it become the donor pedal, it also has a nice meaty 8mm material thickness to weld together

I plan on fitting it all up shortly, bleeding the clutch and putting the drivers seat back in to feel how everything is. Although the sedan is no where near being finished it will atleast validate everything.

Really?? That's good to know :D. lololol when I saw this thread the first thing I thought was "I want a 1.8 v-tech yo too". Not that I'm complaining about what I have, I'm very grateful. So I might wait until my current D16 dies, then upgrade.

But I'm really happy for you dropping in a B18, that's very cool. It's good to see the ED3's living on.:thumbsup::thumbsup:

Not really. No more than a rebuilt box which I would do if I was swapping in a hydro setup and cheaper because there are no more additional parts required. I picked up the internals and casing for what ended up being about $400 and a new final drive for $120. Add in the new bearings, synchros, seals etc and a couple of required parts and it's a good option. I was just lucky to come across parts as they are not easy to find.

This is basically the crux of that post. You were in the right place at the right time. We all know late 80s Honda parts are going to become pretty scarce in the next few years. I didn't rebuild a YS1, it's just the casing, I rebuilt an S80 R gearset. I believe you can find aftermarket parts for the older cable gear sets including YS1 still though

Test fitted everything over the weekend, filled with fluid and bled (even installed some new OEM pedal rubbers).

Everything fitted well, pedal feels good. Firmer than my stock ED6 cable pedal, but expected as it's obviously a bigger (heavy duty) clutch.

Comparison shot of my ED6 stock pedals, and the custom setup. Installed the steering linkage shroud to check clearance.

The spacers are all done. I could order a batch of 5-10 with a 2 week turnaround (approx). But really without the pedal assy it's not really of much use. I'm hoping to have everything finished in the next few weeks to build a first production prototype.

Already started the engine swap although another month before things really begin to move.

I have looked at trying that Sonem setup, or creating something similar. But I don't like that it's not for RHD. You have me for sure when you get ready to sell.

Bit of a status update for those who are interested, holding off on pics for the time being for added suspense :p

- Additional spacers have been ordered

- Batch of OEM parts have been ordered and delivered

- First production prototype has been built, improvements incorporated into final design

- Final design is finished, all drawings completed.

- Waiting on quotes, order being placed Mon/Tues week coming (5 kits worth of parts)

The dc2 CMC measures 75mm off the firewall, s2000 measures 80mm.

So very slight benefit using dc2 CMC. You would also have the separate fluid reservoir to deal with, which just looks rubbish IMO

It's not necessary, the material used for the pedal assy is significantly more rigid than the OEM stamped design. This is all that is required to tie it back to the chassis via an existing mounting point on the firewall.

Cheers, yeah there is obviously only so many RHD EFs still in existence.
LHD version would be cool, but near impossible to design without an actual car for the R&D. I also think it would be a lot harder to fit, because the CMC would be squashed between the firewall and the strut tower on LHD car

Best bet is to actually measure what line you need once everything is in the car and grab a -3AN Earl's Speed-Flex Line (http://www.jegs.com/p/Earls/Earls-Speed-Flex-Lines/749428/10002/-1)from Jegs or Summit and a suitable fittings (http://www.jegs.com/p/Earls/Earls-Brake-Fitting-Adapters/762945/10002/-1).

Or you can make up your own hard line and double flare the ends.

Easiest way to check is to use an old throttle cable or similar to measure on your actual car.

As a starting point off the firewall, the CMC line fitting sits about 3” to the right of the brake booster, and almost centered with the booster in height.

Earls 3AN Straight to Banjo Speed-Flex Lines only come in 16”, 18”, 24” and 36”, so you might need to use 3AN Straight to Straight Speed-Flex Lines as they have a lot more options for length.

Yeah would be good to get some feedback.
Any improvements on the instructions required, ease of install (although dash stuff is never fun), quality of the kit met your expectations etc.

Yeah right, that makes it a little more difficult. Considering you live in the US and have both Jegs and Summit at your door step, just wait till everything is installed.
Only way to be sure of the length required.

I wouldn't waste my time with -3 adapters and such, I just had a custom length of braided hose made for my car (K24 in EF8 but with my own hydro clutch conversion) with the correct 10mm inverted flare on one end and 10mm banjo on the other to go on to the clutch slave.

If you don't mind sharing, what did that set you back? Guessing it was done by Enzed or Pirtek?

Couldn't say precisely, as I had the hose guy do some hoses for my electric-hydraulic power steering setup at the same time. Price for PS hoses + clutch hose was around $300, so I'd expect around $50-100 for the clutch hose by itself. Done by a local independent on-site automotive hose guy, he's a bit older and always seems to have the solution to a hose dilemma.

The Blox CMC is a just an aftermarket replacement for the OEM part, so yes it will also work.

A Wilwood CMC won't work, if you have a look at them the bolt pattern is completely different and won't interface with the machined spacers.

Hey Hialeahzbg, I emailed the instructions to Andre a few weeks ago. If he hasn't provided them to you PM me your email and I'll send through a PDF.

Are you referring to the small hanger that the heater box bolts to? If you are, then yes, you need to trim a very small portion off the bottom (probably around 10mm). This is included in the instructions at Step 8.

Unfortunately not suitable for the DA, the same principle could be applied but the different shapes in firewalls prevent my kit from being interchangeable.

Sounds cool either way, was always impressed at the rate at which you got onto the next project.

It can be done with the new Hasport mounts that are a two-position mount. You use the lower position and everything fits.
