Just got a new header & cat installed...

... is it normal for my exhaust system to increase in volume significantly ?

Depends on the exhaust design, but in most cases answer is yes.

ahh..... i was surprised at the difference... idle it's silent, above 3000 it's deeper and louder, above 5500 it's crazy loud.

I mean i like it, just didn't expect the change.

I think it's due to thinner header walls and more flow?

even if running a stock catback? i.e. dc2r catback? would this still occur?

The high flow cat has less muffling capacity than the stock cat, which acts like a mini muffler.

often you can hear exhaust gases rushing thru the header tubes, and with your new sports cat that would not only increase the exhaust noise but also the induction noise.

my eg b16a just had dc sports headers fitted to replace OE headers and while the exhaust didnt get much louder the induction noise from the CAI did sound a lot more savage post vtec.
